How Hot Gas Welding Works: Process and Materials

Hot gas welding is a non-contact thermoplastic joining process. A controlled stream of heated gas is directed through shaped nozzles toward the joining ribs of the upper and lower parts. After the surfaces reach the required softened condition, the heating unit withdraws and the components are pressed together and held during cooling.

How the Hot Gas Welding Process Works

  1. Part loading and positioning: The components are located in dedicated fixtures so the welding ribs remain aligned.
  2. Non-contact heating: Heated gas flows through nozzles designed around the joint contour and softens both joining surfaces.
  3. Tool withdrawal: The heating assembly moves clear without touching the molten surfaces.
  4. Joining pressure: The fixtures bring the components together under controlled movement and force.
  5. Cooling and unloading: The assembly remains constrained until the joint is stable enough for removal and inspection.

Materials and Parts to Evaluate

Hot gas welding can be evaluated for compatible thermoplastics including engineering resins such as PA6, PA66, PBT, POM, PPO and PPS. Actual weldability depends on the specific resin grade, fillers, moisture condition, joint geometry and required service performance. Representative material and sample-part trials should therefore be completed before production equipment is finalized.

The process is relevant to parts with complex three-dimensional joint paths and applications where clean, non-contact heating is important. Nitrogen may be selected where oxidation control is required, but the gas type and process window must be confirmed for the material and acceptance criteria.

Joint Design and Quality Checks

Engineering review should cover rib dimensions, melt allowance, fixture support, nozzle access, heating uniformity, joining displacement and cooling time. Validation can include visual inspection, dimensional checks, leak testing, burst or pressure testing, section analysis and mechanical testing where required by the product.

Does hot gas welding use a filler rod?

Automated hot gas joining of molded components normally softens the prepared joint surfaces directly. It is different from manual hot-air welding processes that may use a filler rod.

Can filled engineering plastics be welded?

Some filled thermoplastic grades may be suitable, but filler content changes heat transfer and melt behavior. Testing the exact production resin is essential.
